Peptide & Serum Vial Packaging: 3 European Projects

Three vial kit projects for EU and UK clients: breakage cut from 2.4% to zero, outer carton volume down 32%, and FSC-certified board and kraft paper with dust-free pulp trays.

A vial kit is a hard thing to pack well. Glass vials are small, heavy for their size and easy to chip; the kit has to survive courier hubs, sometimes a cold chain as well, and still open like a premium product. The three projects below are kits Yuan Packaging built for clients in Germany, the UK and Sweden. Each started from a different problem: breakage in transit and moisture in refrigeration, parcel size and tamper evidence, and replacing plastic without bringing dust into the pack.

This is written for brand owners, distributors and buyers in the EU and the UK who are specifying secondary packaging for peptide skincare, serum, ampoule and other vial kits. Clients are not named, and we describe the packaging only: the product inside, its claims and its labelling are each client's own responsibility. The specifications and outcome figures are the projects' own.

Project 1: Cold-chain serum kits for a clinic distributor in Frankfurt

Client and problem. A cosmeceutical and aesthetic clinic distributor in Frankfurt ships serum kits across the EU by courier. Its standard paperboard trays caused two recurring problems. In courier transit hubs, the vials shifted and collided. In routine clinic refrigeration at 2°C–8°C, the paperboard absorbed moisture and softened.

What we built. A presentation box with a moisture barrier, and an insert made from a material that cold storage cannot soften:

  • Structure: a magnetic book-style presentation box made from 2.0mm greyboard, wrapped in 157gsm coated art paper and finished with a waterproof soft-touch BOPP film that acts as a moisture barrier.
  • Insert: closed-cell, hydrophobic EVA foam (hardness 38° Shore C), laser-cut with 0.3mm negative tolerances. Because the cells are closed, the foam does not take up ambient moisture during cold-chain transport.
  • Logistics: delivered DDP (Delivered Duty Paid) to the client's logistics hub in Germany, with import clearance and EU VAT processing absorbed on our side.

Outcome. The transit breakage rate dropped from 2.4% to zero across 15,000 sets. The client reorders every 60 days.

Project 2: A compact, tamper-evident 10-vial kit for a London distributor

Client and problem. A UK laboratory supplies distributor in London needed high-density secondary packaging for 10 x 2ml vials plus a slot for a diluent vial. The finished kit had to fit within standard Royal Mail and DPD small-parcel dimensions, to keep courier shipping costs to a minimum.

What we built. A space-optimised rigid kit that stays inside the small-parcel limits:

  • Structure: a space-optimised two-piece rigid sliding drawer box with an integrated pull ribbon, in a custom-fit exterior paper slipcase.
  • Finish: anti-scratch matte lamination with subtle spot UV geometric patterns.
  • Security: custom break-away, serialised tamper-evident foil labels that bridge the sleeve seam. Opening the kit breaks the label, so anyone along the supply chain can see at a glance that the pack has not been compromised.

Outcome. The packaging reduced outer carton shipping volume by 32%, saving the client an estimated £1.40 per outbound parcel while elevating the unboxing experience.

Project 3: FSC-certified, dust-free packaging for aesthetic vials, Stockholm

Client and problem. A dermatological skincare and bio-infusion brand in Stockholm was under strict Nordic regulatory and consumer pressure to eliminate non-recyclable plastics. Its existing paper pulp trays were not the answer: they shed fine cellulose dust that settled on vial stoppers and aluminium crimps.

What we built. An FSC-certified box, and a pulp tray engineered not to shed:

  • Structure: an FSC-certified 1200gsm greyboard box wrapped in unbleached FSC virgin kraft paper, printed with low-VOC vegetable-based soy inks.
  • Insert: a dust-free, food-grade micro-flocked paper pulp tray with an anti-static finish. It holds 5 ampoules and 5 freeze-dried vial units securely without generating dust.

Outcome. All secondary packaging components reached 100% FSC-certified status, and the packaging passed European retail cosmetic compliance audits with zero particulate contamination.

What the three projects have in common

The three briefs were different, but they point to five decisions worth making early in any vial kit project:

  • Match the insert material to the storage conditions. Paperboard trays absorbed moisture and softened in clinic refrigeration; closed-cell EVA does not take up moisture, so it suits kits that are refrigerated or shipped cold. A small negative tolerance on the cavities, 0.3mm in the Frankfurt project, stops vials moving during hub handling.
  • Design to the parcel size from the start. When kits travel by post or courier, outer dimensions are a running cost. In the London project, designing to Royal Mail and DPD small-parcel limits reduced outer carton shipping volume by 32%.
  • Pulp inserts can be made dust-free. Standard paper pulp can shed fibre onto stoppers and crimps; a micro-flocked pulp tray with an anti-static finish held the Stockholm vials without generating dust.
  • Build tamper evidence into the structure. A serialised break-away label across the opening seam lets every recipient check the pack at a glance.
  • Settle customs before the first shipment. We offer DDP and DAP to the EU and the UK; which suits you depends on who acts as importer of record and who recovers the import VAT. Our DDP vs DAP guide works through the choice.

How to brief us on a vial kit

A useful first brief answers the questions these projects turned on. Send us:

  • The vials, ampoules or bottles you will fill, or samples of them: cap, crimp and shoulder height all change the cavity.
  • The kit contents: how many containers of each size, plus any diluent vial, applicator or leaflet.
  • How the kit travels and is stored: courier or pallet, refrigerated or ambient, and any parcel size you must stay under.
  • Box format, finish and material targets, such as FSC-certified board or a paper-based insert.
  • Security needs: tamper-evident labels, serial numbers, and space for batch and expiry coding.
  • Order quantity, how often you expect to reorder, the delivery address, and whether you want DDP or DAP.

Formats and insert options are on our peptide vial gift boxes page, and shipping, VAT and EU packaging rules for buyers in Europe are covered on ordering from Europe. When your brief is ready, send it to our team.

Which insert material suits vials kept at 2°C–8°C?

A closed-cell foam. Paperboard trays absorb moisture and soften in routine 2°C–8°C refrigeration. The Frankfurt kit moved to closed-cell, hydrophobic EVA (38° Shore C), laser-cut with 0.3mm negative tolerances, and its transit breakage rate fell from 2.4% to zero across 15,000 sets.

Can a 10-vial kit fit UK small-parcel sizes?

It can if the box is designed to the parcel limit from the start. For a London distributor we designed a two-piece drawer box with a slipcase that holds 10 x 2ml vials and has a slot for a diluent vial, within Royal Mail and DPD small-parcel dimensions. Outer carton shipping volume fell by 32%, an estimated saving of £1.40 per outbound parcel.

Do paper pulp inserts shed dust onto vials?

Standard pulp trays can shed fine cellulose dust onto stoppers and aluminium crimps. A food-grade, micro-flocked pulp tray with an anti-static finish avoids it: in the Stockholm project it held 5 ampoules and 5 freeze-dried vial units without generating dust, and the packaging passed European retail cosmetic compliance audits with zero particulate contamination.

Do you ship DDP to the EU and the UK?

Yes. We offer DDP and DAP to the EU and the UK. Under DDP we arrange import clearance and VAT processing and deliver to your address, as we did for the Frankfurt client's logistics hub in Germany. Under DAP your own customs broker clears the goods and we deliver to your address.
