Overview

Retail and e-commerce packaging is a three-way trade-off. It has to look like the brand, protect through a parcel network that treats it roughly, and not ship air across an ocean at your expense. Optimise for one and the other two get worse, which is why box size and board grade are commercial decisions rather than design details.

A box sized to the product rather than to a stock size is usually where the money is. Fewer voids means less void fill, more units per pallet, more per container — and a pack that arrives looking deliberate rather than rattling. Our carton line runs printing, laminating and gluing as one integrated system, which is what makes bespoke sizes practical rather than a premium.

For DTC brands the unboxing moment is part of the product, and it is cheap to get right: printed inner surfaces, a sleeve or belly band, a thank-you card, a tag. Those are the components most often bought elsewhere and least often colour-matched — we make them alongside the box, printed against the same reference.

What to get right in this sector

Size before everything

Internal dimensions set from the product and checked against pallet and container fit. Cube is where e-commerce packaging quietly costs money.

Board grade against the journey

Parcel networks are rougher than pallet freight. Grade follows weight, stacking and how many hands the box passes through.

The inside is packaging too

Printed inner surfaces cost little and are the whole unboxing moment for a DTC brand.

Mono-material recyclability

Paper-based fitments instead of foam keep the pack in one recycling stream — increasingly a marketplace requirement, not a preference.

One colour standard across components

The mailer, the sleeve, the card and the tag are usually bought separately and rarely match. Made together, they do.

Terms for this specification

Sampling
Presentation-quality sample in 5–7 working days. The sample cost is credited against your first approved production order.
Colour matching
Pantone references and physical samples are used where the selected print process supports them. The approval method follows the substrate, artwork and process.
Certifications
ISO 9001, ISO 14001:2015, ISO 45001 and China Environmental Labelling (Ten-Ring). ISO 22000 applies to eligible food-contact work.

What drives the cost

We do not publish a price list, because no two specifications are alike. The levers that decide a quote are consistent, though.

Quantity

Most of the cost of a print job is set-up — plates, dies, make-ready, the first good sheet. Doubling a run rarely doubles the price, which is why it is worth asking for two or three volumes on the same quote.

Structure

A rigid box is formed, wrapped and often assembled by hand; a folding carton is die-cut and glued in one pass. Structure is usually the single biggest difference between two otherwise identical packs.

Material

Board grade and wrap stock. Specialty and textured papers cost more per sheet, but can replace a finishing pass — sometimes the cheaper route to the same effect.

Finishing passes

Each of foil, emboss, spot UV and lamination is a separate pass through a machine. Two effects cost roughly twice one, so the question is always which effect earns its place.

Tooling

Dies, emboss plates and foil blocks are one-off costs carried by the first order and reused on every repeat. Repeat runs of an approved specification are materially cheaper than the first.

Frequently asked questions

How do we stop paying to ship air?

Size the box from the product rather than from a stock range, then check the result against pallet and container fit before tooling. Smaller voids also mean less void fill and a pack that arrives looking deliberate. We will run the cube arithmetic as part of quoting.

Can you print the inside of the box?

Yes, and for a DTC brand it is usually the highest-return detail in the whole pack. Inner print costs comparatively little and it is what the customer photographs — the outside is seen by a courier, the inside by your buyer.

Can you replace foam with paper fitments?

In many cases, yes — corrugated dividers and folded fitments hold and separate products while keeping the pack in one recycling stream. Whether it protects adequately depends on the product, so it is decided on a loaded sample rather than in principle.
